How to Assemble a Lambretta LI, SX or TV Series 3 – A Step-by-Step Guide

Restoring or rebuilding a Lambretta can seem like a huge job when you're faced with a bare frame, freshly painted panels and boxes of parts.

However, if you assemble the scooter in the correct order, the job becomes much easier.

In this guide, we're going to walk through the full assembly of a Series 3 Lambretta, covering LI, SX and TV models, starting with the bare frame and working through the main assembly stages.

This is intended as a simple, beginner-friendly guide, but there are differences between individual models, years and specifications. Always check the correct parts, workshop manual and torque settings for your particular scooter.


Before You Start

Before assembling the scooter, make sure you have a clean, organised workspace and all your major components available.

We recommend having:

  • A good selection of hand tools
  • Torque wrench
  • Circlip pliers
  • Bearing and seal fitting tools
  • Grease
  • Assembly lubricant
  • Thread-locking compound where appropriate
  • Electrical multimeter
  • Workshop manual
  • New nuts, bolts and washers where required

If the frame and panels have just been painted, protect them with clean cloths or blankets while working.

There is nothing worse than scratching fresh paint during assembly.


Step 1 – Prepare the Bare Frame

Start with the bare Series 3 frame.

Before fitting anything, thoroughly clean and inspect the frame.

Pay particular attention to:

  • Steering bearing housings
  • Engine mounting area
  • Rear frame mounts
  • Toolbox mounting points
  • Legshield mounting points
  • Earth points
  • Threaded holes

If the frame has been powder coated or painted, make sure excess coating has not entered any threads or bearing surfaces.

Clean the areas where components need to make electrical contact.

Workshop Tip

Don't wait until the scooter is almost finished to discover that a mounting hole is blocked with paint.

Check every threaded hole and mounting point now while the frame is easily accessible.


Step 2 – Install the Wiring Loom

This is an important part of the assembly order.

Install the main wiring loom while the frame is still bare.

Trying to fit the loom after the legshields, and engine are installed makes the job considerably harder.

Feed the loom along the frame following the correct routing.

Make sure there is enough loom available at both ends for the headset, rear light and engine connections.

Temporarily secure the loom so it cannot fall from the frame while you continue the assembly.

Workshop Tip

If you removed the original loom during the restoration, photographs taken before stripping the scooter can be extremely useful.

Don't rely on memory when routing the new loom.


Step 3 – Install the Cable Outer Casings

With the loom in place, install the main cable outers around the frame.

Depending on the scooter, these will include:

  • Clutch cable
  • Front brake cable
  • Rear brake cable
  • Gear change cables
  • Throttle cable
  • Choke cable

along with the look attach the cable outers around the frame and route them towards their eventual locations. Dont forget the small triangle grommet that the throttle cable runs through, this needs to be fitted where the bridge sits.

Do not fit the inner cables yet.

Leaving the inner cables until later makes assembly and adjustment much easier.

Important

Make sure the cable outers have smooth, gentle bends.

Avoid:

  • Tight bends
  • Kinks
  • Sharp edges
  • Trapping cables under brackets
  • Routing cables where the engine can rub against them

Step 4 – Install the Steering Bearings

With the loom and cable outers installed, move on to the steering bearing cones and bearings.

Install the upper and lower steering bearing components into the frame.

Make sure the bearing races are fully seated and correctly aligned.

Lightly grease the bearings before final assembly to the forks.


Step 5 – Assemble the Front Forks

The front fork assembly can now be prepared.

Depending on your specification, this can include:

  • Fork links
  • Fork link bushes
  • Fork link pins
  • Springs
  • Front dampers
  • Front hub
  • Brake components

Series 3 LI, SX and TV models can have differences in their braking and suspension components, so make sure you're using the correct parts for your particular scooter.

Check that the fork links move freely before fitting the forks into the frame.


Step 6 – Install the Forks

Carefully feed the fork assembly into the frame.

Install the steering bearings, spacers and top bearing components in the correct order.

Adjust the steering bearings so that there is:

  • No excessive play
  • No tight spots
  • No grinding
  • Smooth movement from lock to lock

Don't overtighten the steering bearings.

The steering should move freely while having no noticeable movement.


Step 7 – Install the Handlebars and Headset

Once the forks have been fitted to the frame, you can install the handlebars / headset.

Doing this at this stage makes sense because the wiring loom and cable outers have already been installed and can now be routed into the headset.

Carefully position the handlebar assembly onto the fork steering tube and secure it correctly.

Depending on your specification, install:

  • Throttle
  • Gear change
  • Clutch
  • Front brake
  • Light switch
  • Horn switch
  • Speedometer
  • Speedometer cable

Make sure the wiring and cable outers have enough free movement for the handlebars to turn fully from lock to lock.

Important

Before tightening everything fully, turn the handlebars from full left lock to full right lock.

Check that:

  • No cables become tight (especially the throttle cable)
  • The wiring loom isn't pulled
  • Nothing catches on the frame
  • The throttle operates smoothly
  • The front brake cable isn't being stretched

The handlebars should move freely without pulling or trapping any cables or wiring.


Step 8 – Fit the Front Brake and Wheel

Install the front brake components and front wheel.

Check that the wheel rotates freely and that the brake mechanism operates correctly.

Don't worry about final cable adjustment yet.

We'll adjust the brakes once the cables and controls are connected.


Step 9 – Fit the Rear Frame Components

Now start preparing the rear of the frame.

Depending on your model and specification, fit components such as:

  • Tail Lamp
  • Fuel tank (dont forget the correct buffers & straps)
  • Toolbox
  • Rear mudguard components
  • Rear light light switch
  • Rear frame badge holder
  • Other frame-mounted components
  • Seat & locking plate
  • Panel buffers
  • Any other rubber gromets.

Make sure the rear light wiring has been routed correctly before everything becomes difficult to access.


Step 10 – Fit the Engine Mounts to the Engine

Before installing the engine into the frame, fit the correct engine mount components to the engine.

Make sure you have the correct:

  • Engine mount rubbers
  • Frame cones
  • Washers
  • Spindle
  • Nuts and associated hardware

For Series 3 Lambrettas using large engine mounts, make sure the correct style of frame cones is being used.

The cones are important because they correctly locate and support the rubber engine mounts within the frame.

Important Workshop Tip

Do not overtighten the engine mount spindle nuts.

The engine mount rubbers are designed to allow a controlled amount of movement and absorb engine vibration.

Overtightening the spindle nuts can crush and damage the rubber, reducing its ability to work correctly and potentially shortening the life of the mount.

Tighten the spindle nuts correctly, but don't assume that tighter is better.

Before installing the engine into the frame, check that the engine mounts are correctly assembled and that the spindle passes through the mounts without binding.


Step 11 – Install the Engine into the Frame

Now the complete engine assembly can be installed into the frame.

Carefully position the engine between the frame rails.

Line up the engine mounting holes and carefully slide the engine spindle through.

Don't force the spindle.

If it won't pass through easily, stop and find out why.

Once correctly installed, fit the washers and nuts.

Check that the engine sits correctly in the frame and that nothing is trapped or rubbing.


Step 12 – Fit the Exhaust

The method of fitting the exhaust depends on the type of exhaust being used.

Standard or Clubman Exhaust

If you're using a standard Lambretta exhaust or Clubman-style exhaust, you can normally fit the exhaust to the engine before installing the engine into the frame.

This gives you much better access to the exhaust fixings while the engine is on the bench and can make the installation much easier.

Use a suitable new exhaust gasket where required and make sure the exhaust is correctly secured.

Expansion Chamber Exhaust

If you're fitting a performance expansion chamber, you need to take a little more care.

Expansion chambers can have different shapes and exhaust routes, so you should check the clearance between the exhaust and the scooter before final installation.

Pay particular attention to clearance around:

  • Frame
  • Floor
  • Floor rails
  • Floorboards
  • Stand
  • Rear frame section
  • Engine mounts

Where possible, offer the engine and exhaust up to the frame and check the complete exhaust route.

The exhaust needs sufficient clearance from the frame and floor and must not contact anything when the engine moves on its rubber mounts.

Important Workshop Tip

Don't assume that because an expansion chamber fits the engine, it will automatically fit the frame.

Always check the clearance before final tightening.

If the exhaust is touching the frame or floor, investigate the cause rather than simply forcing or bending the exhaust into position.

Once you're happy with the clearance, securely tighten the exhaust fixings and check the clearance again.


Step 13 – Fit the Carburettor and Air Filter 

The carburettor can normally be fitted to the engine before the engine is installed into the frame.

Doing this on the bench gives you much better access to the carburettor mounting, inlet manifold and associated fixings.

Fit the correct:

  • Inlet manifold
  • Carburettor
  • Carburettor mounting hardware
  • Gaskets
  • Air filter or airbox components

Check that the carburettor is secure and correctly aligned.

Also check the operation of the throttle and choke mechanisms.

Workshop Tip

If you're fitting a standard Lambretta carburettor and airbox arrangement, fitting these components before the engine goes into the frame can save a lot of time and frustration.

However, depending on the carburettor, inlet manifold or performance setup being used, it may be easier to fit some components after the engine is installed.

The important thing is to make sure everything is securely fitted and that the carburettor can be accessed for final adjustment.

Route the fuel hose carefully so it cannot kink, rub against the engine or come into contact with the exhaust.

Remember that the engine moves slightly on its rubber mounts, so allow enough flexibility in the fuel hose.



Step 14 – Fit the Legshields

With the main loom and cable outers already installed, the legshields can now be fitted.

Before doing so, check that:

  • The loom is correctly positioned
  • Cable outers are not trapped
  • Toolbox components are accessible
  • Nothing is going to be pinched

If you're fitting new legshield rubber, install it before fitting the legshields to the frame.

Protect the paintwork while installing them.


Step 15 – Fit the Floorboard Runners

Install the floorboard runners and associated hardware.

Check their alignment before fully tightening the fixings.

Don't overtighten the runner screws and distort the runners.


Step 16 – Install the Inner Cables

Now that the handlebars and controls are in place, install the inner cables.

These include:

  • Throttle
  • Clutch
  • Front brake
  • Rear brake
  • Gear cables
  • Choke

Apply a suitable lubricant where appropriate.

Feed each inner cable through its outer casing.

Don't fully adjust everything yet.

Leave enough adjustment available at both ends for final setup.


Step 17 – Connect the Gear Cables

Connect the gear cables to the gearbox selector.

With the engine switched off, operate the gear change and check that the mechanism moves smoothly.

Don't force the selector.

The cables should allow the gear change to move smoothly without excessive tension.

Final adjustment can be carried out once the scooter is complete.


Step 18 – Connect the Clutch and Brakes

Connect the clutch and brake cables.

Check that:

  • Clutch lever operates smoothly
  • Front brake operates correctly
  • Rear brake operates correctly
  • Cables aren't kinked
  • Cable ends are correctly seated

Don't rely on cable adjustment to compensate for worn brake components.


Step 19 – Connect the Wiring

Now connect the wiring at the headset and rear of the scooter.

Depending on your specification, connect:

  • Headlamp
  • Rear light
  • Brake light
  • Horn
  • Light switches
  • Ignition switch
  • Speedometer lighting
  • Engine ignition
  • Voltage regulator
  • Earth connections

Take your time here.

A large percentage of electrical problems on classic scooters come down to poor connections or missing earths.



Step 20 – Fit the Side Panels

Install the side panel buffers, clips and panels.

Before pushing the panels into place, make sure nothing is sitting where it shouldn't.

Check that each panel sits correctly and securely.

Don't force a panel into position.


The Main Assembly Is Now Complete

At this stage, the main physical assembly of your Lambretta is complete.

You should now have:

  • Prepared and assembled frame
  • Wiring loom installed
  • Cable outers installed
  • Forks and front wheel fitted
  • Handlebars and headset fitted
  • Engine installed
  • Exhaust fitted
  • Carburettor fitted
  • Fuel tank fitted
  • Legshields fitted
  • Floorboard runners fitted
  • Inner cables installed
  • Gear, clutch and brake cables connected
  • Wiring connected
  • Toolbox and airbox fitted
  • Side panels fitted

From here, the remaining work will depend on the individual scooter and specification, including final cable adjustment, electrical testing, brake adjustment, fuel checks, engine preparation and commissioning.


Final Checks Before Riding

Before the scooter is ridden, take your time to go through the entire machine.

Check all important fasteners, controls, brakes, steering, fuel connections, wiring, engine mounts and exhaust clearances.

Pay particular attention to anything that could affect safety.

A newly assembled Lambretta should always be thoroughly inspected and tested before being used on the road.
